let me explain myself better.
newfs (according to the man page) is a "friendly front-end" command for mkfs, and newfs tries to detect the maximum size of the slice to pass it as an argument to mkfs. Apparently, newfs failed detecting the size of the slice (in sectors), because it passed 0 as the size to mkfs.
I'll try to check the filesystem as you suggest, but the files were copied fine so I don't think the formatting is failing.
To boot from USB I manually select from the menu, the PCs are two Fujitsu-Siemens laptops (which I think support USB boot, but this is the first time I try; one of them is less than 6 months old), pressing F12 after the POST sequence a boot device selection menu appears and I chose Removable Device.
I was surprised because it didn't show any message, improperly configured LILO or GRUB almost always shows a message, uninformative as it may be. This is not the case, the boot fails silently and the BIOS tries the next device in the boot sequence.
